6-Stage Quality Control: How We Ensure Every Pair Meets International Standards
Quality isn't something you inspect in at the end—it's something you build in at every stage. After 20+ years producing for brands like ROOTS, FILA, and Walmart, we've developed a 6-stage quality control system that catches defects early, before they leave the factory.
Stage 1: Yarn Inspection
Yarn & Raw Material Check
Before a single sock is knitted, we inspect all incoming yarn for count, twist, strength, color fastness, and composition. We test cotton content, verify OEKO-TEX compliance, and reject any batch that doesn't meet our specifications. This single step prevents 60% of potential quality issues downstream.
Stage 2: In-Line Knitting Inspection
During Knitting
QC inspectors patrol the knitting floor every 2 hours, checking needle breaks, pattern accuracy, size consistency, and fabric weight. Each machine operator also performs self-checks every 30 minutes. Any defective sock is removed immediately—the machine is adjusted before continuing production.
Stage 3: Post-Linking Inspection
After Toe Linking
The linking (toe-closing) stage is where many defects appear—seam thickness, skipped stitches, or misaligned seams. We inspect every sock at this point, rejecting any with visible seam issues. For premium brands, we also perform a "wear test" on random samples to ensure seam comfort.
Stage 4: Boarding & Shape Inspection
Heat Setting & Shaping
After boarding (heat-setting on metal forms), we check each sock for correct size, shape, and surface finish. Socks that are stretched, wrinkled, or don't match the foot form are pulled. This is also where we verify color consistency across the production batch.
Stage 5: Final Random Inspection (AQL 2.5)
AQL Standard Sampling
We perform AQL 2.5 random sampling on finished goods, checking dimensions, weight, color, labeling, and packaging. This statistical method ensures that with 95% confidence, the entire batch meets quality standards. Any batch that fails is 100% inspected.
Stage 6: Pre-Shipment Inspection
Before Container Loading
Before goods leave the factory, we perform a final check: correct quantities, proper packaging, carton markings, and shipping documentation. We also take photos of the container loading process and share them with the client as proof of shipment condition.
The cost of catching a defect at Stage 1 is 1/100th the cost of discovering it at Stage 6. Early detection isn't just quality control—it's cost control.
Why 6 Stages Matter for Your Brand
For brand owners, a factory with a rigorous multi-stage QC system means:
- Fewer returns and complaints from your end customers
- Consistent quality across production runs and seasons
- Confidence in scaling — quality won't drop as volume increases
- Compliance documentation that passes retailer audits
Our 99.2% pass rate isn't luck. It's the result of disciplined inspection at every stage, backed by 8 international certifications.
